On the circuit diagram I have for a FZR600 (1991) you need to disconnect the Red with yellow tracer wire from the 20Amp fuse marked Headlight, this will remove the feed to the Instrument lights,headlights and tail lights.
As for the fan over-ride switch, this is a mod I have been running for over 2yrs, I always switch it on when "scratching" seriously with my mates. This ensures it never gets near "too hot" before it has a chance to, also in traffic it's a must do mod.

I'm resurrecting this because I'd like to know if there's a write up anywhere on how to make a manual fan switch. I tried searching with no dice. My FZR overheated the other day in high heat and heavy traffic with nary a hint of overheating prior, so I think this might be helpful. Anyone able to direct me?

It should be very easy adding a bypass switch. Just get a 12 volt, 15 amp or more rated switch and splice in one side of the switch to the RED wire coming from the temp and splice the other into the BLUE wire. That should close the connection and turn on the fan.

From what I have seen - yes. It is simply the 2 wires that come off of the Thermo Switch that you need to make the connection to.
