Anyone have a good procedure to smooth out the surface so its at least suitable to paint?

Degrease and sand the affected areas to bare metal. Fill in the crevices with JB Weld, then sculpt and sand to get a good shape. A few guys have done that here with some really nice results.

really, does it matter which jb? ive always just seen people use filler primer for things like this.

Considering the depth of the gouges, I'd say pretty much anything will have enough grip to do the job ...

I have another gen cover on the spare motor which doesnt have quite the scratches but has been cracked open and what looks like a part repair.

Hi,
yup that will do it, BUT get those cracks welded up as I did (the URL of what was done on my bike is above in my last post.
With JB weld you (as with any other "glue" ) you will need to thoroughly clean the surfaces prior to welding and filling Plus painting . Preparation is the key to success with this kind of project.

If you do not do the alloy welding yourself on the cracks then get some one else to do a little at a time ( tony took about 30 secs per weld 1/4") and waited until the case was touchable with bare hands before adding the next weld. The cast material is VERY sensitive to being overheated and will pool & fall apart.

JB weld is not suitable on plastics you need a stuff called PLastex take a look in the how to:-'s for details also I did this :-

so you can see what it does VERY well.

Well my stator came out reasonably easily......looks like a bit of very light surface rust (?) on the plates ( ? ...is that wat they are called? )

Whats the best method for cleaning them up ?

Hi,
you need just newspaper or a very old piece of emery cloth to remove the rust DO NOT go at it agressively as the gap will vary and so will the magnetic field and thus the circuit will not be fully functional at 100% as it should be.

Sadly even after some major sanding its still very "lumpy" ....think I went overboard with the JB

Back to the drawing board and the heavy duty file....
